Zero the first Megs of the vinum partitions to get the old vinumconfig
out of the way before adding the drives to vinum.
I remember that I had the problem if the drive I want to add to vinum had
a different name before.

What OS version are you running?
It happened for me on a production machine too and I wasn't able to
reproduce it with a recent version later so I asumed it's already fixed.
