It's worth checking if the freebsd-boot partition is large enough. I noticed during the cluster refresh that we often use 108k for freebsd-boot but recent head wants 117k. I've been bumping the bootblocks to 236k. So far, all the cluster machines I've upgraded booted though .. so ...
