Thanks for the assistance.... but it looks like faulty HW is the issue.
Another 40Gig drive of similar type (Maxtor7200RPM instead of 5400RPM
but that shouldn't matter) works fine, so I'm assuming it's faulty DOA HW
with that drive now.
