This is just an off the wall theory from an interested observer with not
a lot of detailed knowledge....

How much memory does this system have?  Real? Swap? Are you doing this
from an install floppy?  Does it happen immediately on starting the newfs
or after some processing?

I notice that you found a limit of around 27GB, while someone else (with a
different but similarly large drive) found a limit around 32GB.  Yet
others have created Vinum arrays with file systems double this.  I'm
wondering if the newfs attempt is actually bringing around some sort of
memory starvation, which is wrongly being reported?
