Also late thought... did you use rsync options to delete files that shouldn't be there? If you just merged SD-card uboot onto whatever was there, you might have "unexpected" results. My format got rid of any pre-existing files, then the tar just copied the stuff I wanted in, but a "rsync -va --delete-during ..." should work too. If you can read any files off of it, I'd think the filesystem format was fine.
