Well, after checking my TeX book of choice, it still says that the error
TeX hit is due to some buffer overrun which is either caused by a
programming error (ie infinite loop) or a real exhaustion.

Now, I have no idea which is @play here. But I will try to follow your
example and report back any results to this list. But I have to finish my
buildworld first because this machine cannot do both at once.
