i have a IMATION 500mb usb key. i mount it in freebsd 5.2.1, 5.3 and 4.10 using mount -t msdos /dev/da0 /mountpoint.
with freebsd 4.10 and windows server 2003, i can write on it in full. but in 5.2.1 and 5.3, i can only write 240mb on it, then it says filesystem full, even tho df -h shows 260mb free on it. but i can read a full key written on an OS that can write it in full.

mount a 500mb usb key in freebsd 5.* and try to write 450 mb on it.
