Is it possible to ignore the "reboot in signle mode" part?
It is not possible to get this system into single mode, because it has to be up, always.
it can have a maximum downtime of maybe 45 seconds, which is too long to go into single mode and compile stuff.
I know it is obviously more dangerous to be in multi-user mode, but is it one of those "better safe than sorry, but it will probably work" things?

I think this is definitely "doable" but it takes knowing exactly what to do. If
you CVSUP the sources to 4.x-STABLE look at /usr/src/UPDATING and read
EVERYTHING in the file.

If I were you I would absorb everything, write down every single procedure you
would do in order to get this done and then post this with a "am I correct"
message. There are some gotchas in 4.0/4.1 with /etc and OpenSSL, etc.
